So here's what I have, a 74 motor that that's going in my Super Beetle. In the interest of budget, I'm only freshening it up externally (repainting tins, rebuilt carb, etc.) However, I wanted to install a new oil pump, mainly because I didn't like the way the non-stock cover looked on this motor (see photo below.) While taking the old pump out, one of the studs back out – no big deal. However I realized the stud that backed out was oversize (threads stripped in case) and 1/2” longer than stock. I pulled the studs from a spare case I had and replaced the other three homemade studs, but I'm not sure what to do with the one that's oversize. There are threads deep in the hole, but I don't think it's enough to keep a tight seal (probably why the gobs of silicone.) I'm really not interested in splitting the case to make a repair, and I have concerns that re-tapping could push metal shavings into the case. What would you do?

Personally, I would call Greg and see if he has run into this before and see what he recommends.

Helicole. As long as the hole isn't drilled out to big.

Personally, I would call Greg and see if he has run into this before and see what he recommends. I've considered this, though have not yet done so. Helicole. As long as the hole isn't drilled out to big. I've considered this as well. But I'm concerned shavings would enter the case from drilling? However, I can honestly say that I've never installed one either. This might be an option. Any idea of where I can check into them? Thanks for the comments so far...

Fastnal has step studs and as far as chips go grease and newspaper will stop most of them. If you have the tool for the helicoil, they're easy. Drill thread and install. Check with Auto Zone, NAPA or Pep Boys to see if you can rent/borrow the tool/drills and tap. You could install american thread and stud. Measure twice drill and tap once!! Even with step studs your going to have to drill and tap. Again Greg would be the best bet and cheaper, easier in the long run. Just my to pennies.
